Nowadays, Volkswagen, Toyota and other vehicles all use high-voltage cables with aluminum conductors. Compared with high-voltage cables with copper conductors, aluminum cables are lighter in weight, lower in cost, and more abundant in storage resources. However, the conductivity of aluminum is not as good as that of copper, and aluminum is easily oxidized. In terms of electrical properties and mechanical properties, it is actually incomparable to copper.
At present, someone has done a test, and the mass of aluminum with the same current carrying capacity is only half of that of copper. However, there are still many EV vehicles using copper cables in the market. The conductors of EV high-voltage cables are tinned or bare copper on the surface. Copper has stable chemical properties and is not easily oxidized in the air, making its electrical and mechanical properties better than aluminum. The wire passes through a special welding process, and the aluminum wire can also adapt to the harsh vibration environment.
Some scholars have conducted tests and confirmed that it is still feasible to use aluminum cables in EV vehicles, but the application environment in the vehicle is complex, the temperature is high, and the poor impact resistance of aluminum cables is a major problem that needs to be overcome.
